I've been handling packaging material orders for a mid-size contract packaging firm since 2019. In my first year alone, I made three significant specification errors that totaled roughly $2,100 in wasted material and rushed reorders. After the third rejection — a batch of foam sheets with the wrong plastic density — I started keeping a personal checklist. The checklist has caught another nine potential errors since Q2 2023.
I'm not a chemist. I'm not a sustainability director. I'm the person who enters the PO, double-checks the specs, and has learned the hard way which questions to ask before the material arrives. Here are the ones that come up most often.
1. Is Sealed Air foam actually recyclable? I keep seeing conflicting info.
When I first started sourcing protective packaging, I assumed that if a material was branded "sustainable," it was universally recyclable. That cost me a conversation with a client's sustainability manager who pointed out a specific gap in our documentation. (Embarrassing.)
Here's the clarification, based on what I've verified against Sealed Air's published specifications and our waste handler's acceptance criteria: Sealed Air's Cell-Aire® polyethylene foam is recyclable where HDPE film recycling exists — but drop-off is not universal. The foam is a low-density polyethylene (LDPE) product, not a mixed-material composite. That means it can be recycled through store drop-off programs that accept plastic bags and wraps. But it is not accepted in most curbside single-stream recycling bins.
In 2024, I had a customer reject our sustainability claim because we hadn't clarified the "drop-off vs. curbside" distinction. The difference matters to environmental compliance reviewers.
2. What's the actual difference between HDPE and standard polyethylene for packaging?
This question came up on an order for sealed air foam sheets — or rather, a substitute material. The client had specified "HDPE recyclable packaging." I assumed that meant any polyethylene-based foam would work. I was wrong.
We received 400 foam sheets in LDPE. The client specifically needed HDPE rigid sheeting for a structural application that required higher stiffness.
The material difference (simplified from my notes after that $1,430 mistake):
- HDPE (High-Density Polyethylene): More rigid, higher melting point, less flexible. Common in rigid containers, bottle caps, and structural dunnage.
- LDPE (Low-Density Polyethylene): Softer, more flexible, lower melting point. Common in film, flexible packaging, and foam like Cell-Aire.
Both are recyclable — but HDPE is typically accepted in curbside (resin code 2), while LDPE (resin code 4) is often drop-off only. Choosing the wrong one meant our "recyclable" claim was technically correct but practically useless for the client's recycling stream.
If you're specifying recyclable HDPE packaging, make sure you're getting HDPE resin, not simply polyethylene foam. The terms are not interchangeable in a specification document.
3. Can I specify "plastic-free" packaging that still has the same performance as polyethylene foam?
We get this question a lot. The honest answer: it depends on what you mean by performance.
I once wrote a spec that attempted to match polyethylene foam's shock absorption using molded pulp. The client wasn't happy with the result because the packaging was three times thicker and didn't fit in their existing box dimensions.
Polyethylene foam, including products from Sealed Air, offers a specific combination of properties that alternatives don't easily match:
- Closed-cell structure (won't absorb moisture)
- Consistent density across large sheets
- High compression recovery (returns to shape after impact)
Paper-based alternatives can work well for some applications — but they are not drop-in replacements. If your requirement is moisture resistance or repeated impact, you might need the polyethylene. You can still claim recyclability (per the drop-off channel above) without sacrificing the material performance.
4. What does "RoHS and REACH compliant" actually mean for plastic packaging?
I used to treat compliance certifications as a tick-box exercise. Then a European customer flagged our product because a specific phthalate level was borderline. That's when I actually read the RoHS directive.
RoHS (Restriction of Hazardous Substances) limits specific chemicals in electronic and electrical equipment — but its scope has broadened. For packaging materials, RoHS compliance typically means the plastic does not contain more than 0.1% by weight of restricted substances like lead, mercury, cadmium, or specific phthalates.
REACH (Registration, Evaluation, Authorization, and Restriction of Chemicals) is broader — it covers all chemicals manufactured or imported into the EU. For polyethylene foam, compliance means the manufacturing process does not use SVHCs (Substances of Very High Concern) above the threshold.
If a supplier says "RoHS and REACH compliant," ask for the test report or declaration of conformity. I didn't ask for this once on a sealed air foam sheets order, and the compliance documentation was delayed by three weeks. The shipment sat in customs. 5. Can I put polyethylene foam sheets in my customer's curbside recycling bin?
Short answer: almost certainly not.
Longer answer: Per USPS and general packaging recycling guidelines, polyethylene foam (including sealed air foam sheets) is classified as plastic film, not rigid plastic. Most municipal curbside programs do not accept plastic film because it tangles in sorting equipment. The recycling infrastructure is designed for bottles, jugs, and tubs — not flexible sheets.
The accepted recycling channel is store drop-off. Retailers like Walmart, Target, and most grocery chains participate in plastic film collection programs. The film must be clean and dry. Foam sheets are typically acceptable in these programs, but check locally — some drop-offs accept only bags, not sheets.
I learned this when a customer asked why their local recycling truck rejected our packaging. I had assumed "foam = recyclable = curbside." The assumption was wrong. That's the kind of detail that matters more now than it did five years ago, because corporate sustainability teams are checking the fine print.
6. How do I add recycled content without the material failing in production?
This is the question everyone should ask but doesn't — including me, until a 2022 production run where 30% of the foam had inconsistent density.
Adding post-consumer recycled (PCR) content to polyethylene changes the melt flow index and can reduce flexibility. For packaging foam, using more than 25% recycled content without process adjustments can result in uneven cell structure or brittleness.
Sealed Air and other suppliers do offer blends — but the spec needs to account for the recycled content percentage upfront. Do not add "recycled content" as a line item without discussing it with your material supplier first. The mold or tooling might need adjustment.
One more thing I learned the hard way: the term "recycled" can mean post-industrial (scrap from manufacturing) or post-consumer (material from end users). Both count as recycled content, but they have different supply chain certifications. Specify which one you need.
I keep a running list of these questions in the team's shared notes file now. It's saved us from repeating at least two of my original mistakes. The checklist is cheap. The reorders are not.
