Why I decided to compare these two foams
I'm a procurement manager at a 40-person packaging company. I've managed our protective packaging budget for six years—about $220,000 a year across 40+ vendors, every invoice logged in our ERP. Dimension 1: Sticker price vs. total cost

And weight is what pushes you into a higher shipping bracket. If you're sending a flat item in an envelope, a heavier foam insert can easily move you from one ounce to two or three, and that difference adds up fast when you ship hundreds of orders.
Bottom line: if you're comparing quotes, don't compare unit prices. Compare total in-your-door cost per shipped unit (i.e., not just the unit price but all associated costs).
Dimension 2: Polyurethane foam density—and why it matters
Density is the single most important spec to check when you're dealing with polyurethane foam. It's usually listed in pounds per cubic foot (lb/ft³). Packaging-grade flexible polyurethane foam often ranges from 1.2 to 3.0 lb/ft³, with higher density meaning more compression resistance and usually more money.
Here's the counterintuitive part: higher density PU foam isn't always better for packaging. A 3.0 lb/ft³ rigid board is great for supporting flat heavy items, but it won't cradle the rounded corners of a product the way a flexible polyethylene foam sheet will. It's easy to order 'high-density' PU and then complain that it didn't protect a product during a drop. That was the wrong material, not the wrong density.
A quick story: we didn't have a formal density verification process. It cost us when a supplier's 'high-density' PU foam shipment turned out to be 1.5 lb/ft³ instead of the promised 2.8. It felt fine in the warehouse, but parts shifted in transit. The third time that happened, I created a simple incoming-inspection checklist. Now a sample from every lot goes on a scale, and the math takes about three minutes.
Sealed Air foam sheets are polyethylene, so the density number means something different. Usually they're lower density than a firm PU, but because the cells are closed, they don't collapse as easily under repeated pressure. That's why a thin PE sheet can outperform a thick open-cell PU sponge in a rain-soaked delivery.
Whatever you choose, ask for the data sheet before you order. If the vendor can't tell you the density, that's a red flag. Honestly, for me it's a deal-breaker.
Dimension 3: Handling, shelf life, and the headboard test
Foam isn't only about boxes. Sometimes the same question shows up for home projects. The foam board headboard trend is a perfect example. A friend of mine was making an upholstered headboard and asked if she could use packaging foam sheets. The answer: it depends.
For a headboard, you want a dense, rigid polyurethane foam board — think 1.8 to 2.2 lb/ft³ or higher — because it holds staples and fabric without sagging. A soft Sealed Air foam sheet is designed to wrap and protect, not to support a backrest. It's the right material for a completely different job.
Storage behavior matters too. Polyethylene foam sheets are stable in most warehouse temperatures and don't absorb much humidity. Polyurethane foam can absorb moisture and develop a smell if stored in a damp area. I learned this when a pallet of PU foam sat under a leaky roof for one weekend. It felt damp and never fully dried out.
And here's a question I see a lot from people comparing materials: is thermoplastic rubber latex free? The short answer: thermoplastic rubber (TPE/TPR) generally doesn't contain natural rubber latex, but compounds can vary. Some suppliers use 'latex-free' loosely. In our vendor qualification, we require a written latex-free statement and a material data sheet before we approve anything. Same logic applies to foam: don't assume from the name. Check the documentation.
In other words, the cheapest material is the one you already know works. Nothing beats a quick verification step.
Dimension 4: Environmental claims and compliance
We can't ignore the green side of this. It seems like every month there's a new claim about 'eco-friendly' foam. Here's where regulations help you separate facts from marketing. Per FTC guidelines (ftc.gov), claims like 'recyclable' have to be substantiated. The FTC Green Guides (16 CFR Part 260) specifically say that a 'recyclable' claim may be misleading if recycling facilities aren't available to most consumers.
What does that mean for your purchasing decision? It means you should ask to see the recycling program, not just the label. Sealed Air has recyclable polyethylene foam options, and some PU foam can be recycled through specialty programs too. But if you're going to put a recycling symbol on your packaging, make sure the claim can survive an FTC look. We once spent a weekend reprinting packaging because someone added 'widely recyclable' without checking local access. That's a preventable cost.
The prevention-over-cure mindset works here: verify the claim before you print, not after.
So, which one should you pick?
If you're shipping fragile products and you want a reliable, waterproof, easy-to-work-with protective layer, Sealed Air foam sheets are a no-brainer — especially for small to medium e-commerce packages. The higher unit price pays for itself in fewer damage claims and lower shipping weight.
If you're building something like a headboard, or you need rigid support for a flat heavy product, polyurethane foam is the better tool. Just verify the density, demand a data sheet, and don't buy based on a vague 'high-density' label.
