ABS vs. Polypropylene for Rush Plastic Parts: A Sealed Air Insider's Perspective

If you're comparing ABS plastic vs polypropylene and staring at a tight deadline, here's the short answer: choose polypropylene unless you need high impact strength, heat resistance, or a flawless cosmetic finish—then ABS is your pick. For protective packaging of those parts, an R20 foam board is usually a better choice than generic bubble wrap for anything over a few pounds. This isn't a sales pitch; it's what I tell every client who calls me in a panic.

In my role coordinating rush orders at Sealed Air, I've handled 220+ expedited requests over the last six years. My job is triage: figure out what the client actually needs, what can be produced within the time window, and what won't fail during shipment. Most of the time, the wrong material choice kills the timeline—not the manufacturing speed.

Why polypropylene usually wins when the clock is running

When I first started in this industry, I assumed ABS was always the better material because it's stronger and more rigid. That assumption cost us a deadline in 2023. A client needed 800 plastic parts for a trade show in two days. The spec sheet said "ABS," but their design didn't actually need ABS's strength. We switched to polypropylene, cut injection mold cycle time by nearly 30%, and made the delivery. The client never noticed the difference.

The conventional wisdom says stronger equals better. In practice, polypropylene processes faster because it cools quicker and warps less in thin-wall designs. That means shorter cycle times and faster delivery. PP is also about 15–20% lighter than ABS, which reduces shipping costs—a factor people forget when they're rushing.

Here's the trade-off, though. ABS outperforms PP in impact resistance (especially at low temperatures), heat deflection (typically 90–110°C vs. 90–100°C for PP homopolymer), and dimensional stability. If your part snaps or gets hot, PP won't work. For a quick decision, ask: "Does this part need to be stiff and tough, or just hold its shape?" If it's the latter, go PP.

What about cost?

Bulk resin pricing moves around, but as of January 2025, ABS generally runs 1.5–2x the per-pound cost of polypropylene (based on public market data from Plastics News). That's huge for large-volume parts. But don't make the mistake my team made early on—cheaper resin doesn't mean cheaper part. If your quoting only compares material cost and ignores cycle time, you'll underprice and miss deadlines. (We learned that the hard way.)

The R20 foam board angle

Once your plastic parts are made, you still have to ship them. That's where R20 foam board enters the picture. R20 is a common grade designation for closed-cell polyethylene foam with a density around 20 kg/m³. At Sealed Air, our version falls in the Cell-Aire family. It sits between light packing foam and heavy-duty rigid foam, making it ideal for parts that weigh a few hundred grams to a few kilograms.

Why R20 over other foams? For rush orders, you don't have time to test multiple cushioning materials. R20 is forgiving: it compresses under impact, then rebounds. It's also easy to cut with a knife, so packers can shape it in minutes without a CNC machine. Intuitively, you'd think denser foam is overkill, but R20 is a sweet spot—light enough to keep shipping costs down, dense enough to protect better. I've watched it hold a 2-kg aluminum housing in place during a drop from waist height (one of our internal tests). It won't protect everything—for a 50-kg steel block, you'd want a higher-density foam—but for most plastic parts, it's a safe default.

A simple framework for your next rush order

Here's what I tell customers when they call and have no idea which material or cushioning to use. Answer these three questions in order:

  1. Temperature: Will the part be exposed to sustained heat above 80°C (176°F)? If yes, choose ABS or another engineering plastic. PP will soften.
  2. Stress: Will the part bear a load or face impact in use? If yes, ABS. If it's an enclosure, clamp, or low-stress component, PP works fine.
  3. Timeline: How fast do you need it? If delivery is in 72 hours, PP will almost always be your fastest path, because more local shops keep PP granules in stock, and shorter cooling times speed up injection molding.

Once those are answered, packaging is simple: for parts between 0.5 and 5 kg, ask for R20 foam board. Lighter items? Bubble wrap is fine. Heavier? You need a higher-density foam or corrugated edge protectors.

When ABS is non-negotiable

I don't want you to think PP is the answer to everything. If you're producing automotive interior trim or a device that needs a cosmetic painted surface, ABS is worth the extra time and cost. ABS has excellent adhesion for paints and coatings, resists scratches better, and feels more premium. PP, by contrast, is hard to glue and paint without specialized treatment. Also, if the part will be chrome-plated—for a automotive knob or emblem—ABS is one of the few plastics that can take electroplating directly.

And regarding the R20 foam board, it has a boundary too. It's not ideal for components that are extremely sensitive to electrostatic discharge (ESD). For that, you need anti-static foam. And for parts that are heavily oily or greasy, a hydrophobic foam might be better. Check the material's compatibility with your product.
